"If a vehicle has failed the emissions test, the probable cause is the failure of the secondary air injection pump. This is caused by a damaged check/control valve. To rectify this, a revised secondary air injection pump hose should be fitted and then the PCM calibrated to a different level using a "no communications" routine in WDS."
Although Fords say (above) the solution is a cheap hose, most dealers try to sell you a replacement pump and hose assembly. I was quoted £343.46 by my Ford main dealer. I ordered the hose and fitted it myself and got Fords to do the re-calibration.
The secondary air injection pump sits just behind the battery and should emit a high pitched whining sound (like a jet engine) for a couple of minutes as the engine warms up. If it doesn't make this noise, replace the pump (expensive...£273.12, get a 2nd hand one) If it does make the noise, get the modified hose fitted (Cheap... about £20.00) and then get Ford's to re-calibrate the PCM. The hose is easy to fit, just two jubilee clips. Make sure it is the revised hose. You can feel a solid lump inside near the end that connects to the manifold.
