Pic's this time i hope or copy & paste ? instead of refitting plastic sleeve i think i shall get an old screw driver and cut it down to size then tack weld onto the lock mechanism , then use tie wrap as previous if it fails again i shall always carry a spare driver just in case !

Many thanks guy's i just had the same prblem with my 05 Ford Mondeo !! i followed your previous instructions but found instead of drilling the plastic hole out under the badge to instead melt it using a solder iron , i suppose an hot knife could also be used . The rivets proved little sod's but with a good centre punch and a supply of drill bit's got there in the end a flat head or philips driver with at least 150mm shaft will open the bonnet once the key mechanism is removed .

Very carefully drill a series of small holes around the inner circle of the grill(around the key hole) when done the centre of the grill will break off. Clean edges with a half round file.Centre punch the sheared bolts and drill first with a pilot drill then larger drills until you break through. The lock will then pull off the plastic security mount. Remove the connecting rod and examine. The bonnet can now be opened with a large X screwdriver. Remove the grill and expose the whole of the lock area. I reassembled using two thin washers to allow a tight fit between the lock and the catch. Lubricate the lock before refitting securing by drilling holes for cable ties. Test if working before refitting the grill. Should it fail again all you have to do is cut the cable ties. Cost Nil. Time taken 4 hours.

If you cannot unlock it in the reccommended way - try this - mine would not unlock . ( mondeo estate 02 reg )
When engaging the key - push the plastic front grill ie. the one with the badge on - so that it is right against the lock - then try turning the key to the left first - the bonnet should raise a little now - then turn key to the right and raise bonnet. Maybe advisable to spray some WD 40 into/on lock first

easier than you think>i had a 51 plate mondeo in my workshop cw autos grimsby big plug lol and the bonnet lock wound not work so no access could be gain to the engine >i found the solution which is you pull the bottom of the grill slightly up and towards you and put about a two inch block of wood either end between the bumper and the grill to hold the grill out the way>if you look now through the grill below the badge you will see the offending lock look at the bottom of the lock and either side it is fixed with what look like rivets but they are snap bolts design to fix in with a bolt head then the head snaps of at a certain tightness idea is so u cant remove them but you can buy getting a sharp screwdriver and a hammer and knocking them round they then come out just like bolts > when u remove them you simply withdraw the lock and a plastic pin comes out too if you look where the lock was you will see a cross shape simply insert a long screwdriver and turn one way and the other like you would if you was still using the key and hey presto the bonnet is open> so either put a new lock back on or open it it with the screwdriver hope this helps

It's a very common problem with Mondeo MK3 (2000-2007). Whoever invented the stupid mechanism, haven't thought it through. What happens is that the key turns left and the bonnet pops a bit, but then it's impossible to turn it right. The reason is the faulty lock, which needs to be replaced. Some good mechanics (like mine) can do that without damaging the whole front grille (only cutting the part behind Ford badge). But the bottom line is - the lock needs to be drilled and taken out. There is no other way, I'm afraid.

The plastic bit that connect the lock with the mechanism is the weakest point and it breaks very easily.

It took me ages to find out because the dealer had given me a handbook relating to earlier than my 2009 model. That suggested you had to swivel the badge on the grill and use your key, turning it both ways. That works on thecorrect models but not on 2009 estates. However on the 2009 Estate, there is a lever in the passenger footwell on the LHS, just pull that towards you.
